Fuel cells have gained renewed interest for applications in portable power since the energy is stored in a separate reservoir of fuel rather than as an integral part of the power source, as is the case with batteries. While miniaturized fuel cells have been demonstrated for the low power regime (1-20 Watts), numerous issues still must be resolved prior to deployment for applications as a replacement for batteries. As traditional fuel cell designs are scaled down in both power output and physical footprint, several issues impact the operation, efficiency, and overall performance of the fuel cell system. These issues include fuel storage, fuel delivery, system startup, peak power requirements, cell stacking, and thermal management. The combination of thin-film deposition and micro-machining materials offers potential advantages with respect to stack size and weight, flow field and manifold structures, fuel storage, and thermal management. The micro-fabrication technologies that enable material and fuel flexibility through a modular fuel cell platform will be described along with experimental results from both solid oxide and proton exchange membrane, thin-film fuel cells.

Thin film, solid-oxide fuel cells (TFSOFCs) synthesized from an electrolyte and conductive material are developed using photolithographic patterning and physical vapor deposition. The anode layer must enable combination of the reactive gases, be conductive to pass the electric current, and provide mechanical support to the electrolyte and cathode layers. The microstructure and morphology desired for the anode layer should facilitate generation of maximum current density from the fuel cell. For these purposes, the parameters of the deposition process and post-deposition patterning are developed to optimize a continuous porosity across the anode layer. The anode microstructure is characterized using scanning electron microscopy and the power ouput generated through current-voltage measurement.

Electrode materials for solid-oxide fuel cells are developed using sputter deposition. A thin film anode is formed by co-deposition of nickel and yttria-stabilized zirconia. This approach is suitable for composition grading and the provision of a mixed-conducting interfacial layer to the electrolyte layer. Similarly, synthesis of a thin film cathode proceeds by co-deposition of silver and yttria-stabilized zirconia. The sputter deposition of a thin film solid-oxide fuel cell is next demonstrated. The thin film fuel cell microstructure is examined using scanning electron microscopy whereas the cell perfomance is characterized through current-voltage measurement and corresponding impedance spectroscopy.

Metal-Semiconductor-Metal (MSM) photodiodes fabricated from low temperature (LT) grown GaAs by molecular beam epitaxy have been characterized for wavelengths extending out to 1.5μm. External quantum efficiencies on the order of 0.5 % have been measured for subbandgap wavelengths, which translates to internal quantum efficiencies of 2–4 % for the interdigitated electrode structure with lμm finger spacing and width. Although the effective lifetime of the LT-GaAs has been determined to be <1ps, an MSM photodiode response of ∼10ps full width at half maximum was measured by correlation techniques at 820 nm wavelength, and a system limited response of 3GHz was measured at 1.3 μm wavelength. These experimental results will be described in detail.

The characteristics of GaAs layers grown by MBE at growth temperatures from 200 °C to 400 °C have been evaluated by photoconductivity experiments in order to understand the photoelectronic properties of this material. Low temperature (LT) growth of GaAs on both silicon and GaAs substrates has been investigated in an attempt to better understand the nature of defects which are created in epitaxial layers grown under these conditions. Results from experiments on both annealed and unannealed LT samples indicate that the electronic transport properties of the epilayers can be controlled by selecting the appropriate growth conditions.
